Product format and the card library

Card products live or die on the card library. Card count, trim size, board weight, and coating decide both the tooling and the cost per set, so settle the vocabulary list and the artwork before the slot or the reader is drawn around a card that may still change size. Decide at the same time how a set is reordered, because a refill pack is a product of its own with its own artwork, tray, and barcode.

Describe the learning flow as well as the object. What a child does first, what the product says back, how a session ends, and what happens when the unit is left alone are all product decisions. If the reader also writes or draws, the panel size, the erase method, and whether the stylus is tethered set the case, the thickness, and the battery.

How a card is read

A slot, an optical pen, and a printed code are three different mechanisms with three different failure modes. Choose one and design the card stock for it rather than the other way round. A slot puts the tolerance in the card edge and in how a child inserts it. An optical pen moves the tolerance to the printed surface, the coating, and the reading angle. A printed code makes the print quality part of the function, so a change of stock or finish becomes a functional change and not only a cosmetic one.

Set out who owns the recordings, who signs off the wording, and the route a corrected line takes to the production line. Total playback minutes across all languages is what sizes the memory, so count them rather than estimating them.

Reader hardware

The reader is an enclosure, a board, and a content store that have to agree with each other. Memory follows the playback minutes in the map. The speaker size, the sealed volume behind it, and the amplifier and cell that drive it follow the sound level you want in a noisy room. Buttons, the recognition part, and any screen or writing surface each need space, a wire route, and a line test.

Power is the decision that reaches furthest. Replaceable cells and a rechargeable pack change the enclosure, the battery access and its fixing, the label artwork, the instructions, and the shipping paperwork, and the change is expensive once the case is tooled. Firmware should describe the edge cases too: startup, sleep, low battery, repeated presses, and an unknown card.

Printing and packaging

Card printing and reader production are two supply chains that have to meet at the pack-out. Fix the board stock, the ink, and the coating early, since on an optical or printed-code product they are part of the function. Approve a printed and assembled dummy rather than a flat proof.

Packaging is planned with the product rather than after it. Decide the retail or ecommerce format, the tray that holds the cards, the insert, and the refill pack, then the master carton strength, barcodes, compliance labels, and any carton tests your channel requires. Cards read as small parts to a safety reviewer, so set the age grade and the destination markets before the tray and the pack are drawn.

Samples and quality

Define quality before production starts rather than arguing about it afterwards. That means the critical-to-quality characteristics for this product, an approved golden sample with tolerance rules for materials, dimensions, appearance, function, and packaging, a functional test method covering audio, buttons, recognition, and firmware, and a defect classification with an agreed AQL inspection level.

Approval runs through the process gates: brief review, feasibility plan, prototype and approval, pilot and production, then delivery and storage.
